Project 03 · Industry 4.0

One live picture of the whole plant.

A connected-factory platform that collects data from machines of every age, turns it into a live model of the plant and warns before equipment fails.

Connect

An edge gateway speaks each machine's protocol and adds sensors where there are none.

  • Edge gateway on Linux
  • OPC UA · Modbus · MQTT
  • Node-RED integration flows
  • TimescaleDB
  • Python anomaly detection
  • Grafana dashboards

The challenge

A mid-sized plant runs machines from several decades. Some have modern controllers that expose their data; others only have analogue gauges. Performance is reviewed from paper logs at the end of each shift, and breakdowns come as a surprise.

Plant Pulse connects old and new equipment into one live view, so managers see performance as it happens and maintenance moves from reactive to planned.

What the system does

  1. 01

Collects data from controllers, sensors and retrofitted devices over OPC UA, Modbus and MQTT.

  2. 02

Maps every machine into a single asset model, a digital twin of the plant, with its live state and history.

  3. 03

Calculates availability, performance and quality (OEE) for each line in real time.

  4. 04

Detects unusual vibration and temperature patterns and raises a maintenance alert before a failure.

How it works

From input to decision in five steps.

  1. 01

    Connect

An edge gateway speaks each machine's protocol and adds sensors where there are none.

  2. 02

    Normalise

Raw signals are mapped onto one consistent asset model.

  3. 03

    Store

Time-series data is kept for live views and historical analysis.

  4. 04

    Analyse

Rules and models compute OEE and detect early signs of failure.

  5. 05

    Act

Dashboards, alerts and work orders reach the people who need them.

What this shows

  • Integrating legacy and modern equipment without replacing it.
  • Building a digital twin that stays in sync with reality.
  • Turning sensor data into maintenance decisions, not just charts.

Where it applies

  • Manufacturing
  • Food and beverage production
  • Utilities and energy
  • Ports and logistics hubs
